When considering a rotor life extension for your existing rotor, choosing between a start-based or hours-based extension depends on your future operational plans. An hours-based extension allows for up to 5,000 factored fire starts and 240,000 factored hours, which is suitable for turbines that run primarily for long periods. While a starts-based extension permits up to 7,400 starts and a maximum of 192,000 total hours, and it is ideal for operations with frequent starts. Remember that exceeding 5,000 starts in 192,000 hours can lead to creep-fatigue interactions, causing unplanned rotor damage due to cumulative stress and temperature effects. You should decide based on whether you expect more operating hours or starts.
It's essential to recognize that changes in operating conditions directly affect rotor life and risk. As the ratio of operating hours to starts increases, the rotor's risk also grows, leading to potential unplanned issues. Accumulating hours introduces risks such as material creep, hold-time fatigue, and corrosion. Frequent turbine starts further accelerate wear, increasing the risk of low and high cycle fatigue. When this happens, you will reach a point where the risk of running the machine is too high, meaning you are entering your gas turbines mitigation year, which requires careful planning. Assess your annual operating hours to determine when your rotor will reach this milestone, as this may not align with major outages. Operators sometimes choose a rotor swap if there's insufficient time for a full inspection. Starting the planning process early—typically three years in advance—gives you more options to manage risk effectively.
GE Vernova offers five different F-class compressor packages designed based on our fleet experience and years of testing. Each can be installed either as part of a major inspection or even over a long weekend.
Packages 2 and 2+ are designed for flared units.
Package 2: Involves replacing the R0s and changing the angles of the IGVs, which can be accomplished over a few days.
Package 2+: This option is similar to Package 2, but it's implemented at the hot gas path when the mid-compressor casing is open. It enables the use of new S0 to S4 stator vanes. It minimizes the chance of clashing and can be useful where there's a lot of corrosion.
Packages 3, 4, and 5 are required for unflared units but can also be used for flared units.
Package 3: This option is implemented at the hot gas path when the mid-compressor casing is open. It requires a more complex software modification that manipulates the IGV angle and compressor bleed valves. This package combines the enhanced IGVs and S5 with improvements to enable high output stage 0.
Package 4: This includes everything from Package 3 but also addresses AFT stator rocking and is implemented during a major inspection when the rotor is removed. Depending on whether machining of the compressor discharge casing is needed, we offer both a little foot and big foot solution for the enhanced stator vanes.
Package 5: All GE Vernova's new units come standard with Package 5. It's similar in scope to Package 4 but is a longer process usually implemented by a seed rotor. A key benefit of Package 5 is the replacement of the front-end compressor blades.
Using wheels that have not been properly manufactured and processed can result in forced downtime, longer outages, and performance and emissions issues. The process of creating rotor wheels is extremely complex and has been developed by GE Vernova and our suppliers for over 50 years. GE Vernova has millions of operating hours on its nickel-based alloy wheels, and based on lessons learned and proprietary analysis, we have made more than 30 design modifications to the 7FA gas turbine rotor. This vast experience, coupled with design analytics and inspection data, has given us a full understanding of the capability of these wheels.
Corrosion is a natural process that degrades material and its properties. It's caused by environmental factors that can allow contaminants to get into the gas turbine from the air, water, or fuel. Airborne contaminants can be introduced in conditions like coastal or offshore climates. Water can also cause corrosion if not properly treated per GE Vernova specifications. Fuels should also be managed properly to avoid corrosion in the hot section of the gas turbine.
What can you do? First, ensure your filter house and inlet are consistent with your ambient environment conditions and GE Vernova recommendations. If you see corrosion during outages, consider upgrading your filters. You should also adhere to fuel or water specifications and follow inspection recommendations.
GE Vernova's rotor life management strategy consists of 3 pillars: Analytical assessments, operational experiences, and variation sources. Analytical assessments are performed with computer models to understand better the physics associated with rotor life. Operational experiences refer to how the unit runs in its environment – for example, the number of hours and starts coupled with our findings in the services shops. Variation sources are other factors that can change the maintenance recommendations for the rotor, such as corrosion or running in a corrosive environment. As the B, E, and F fleet continue to run, our life recommendations correlate with fleet experience, and we've developed inspections and repairs accordingly.
GE Vernova has developed our compressor packages with full instrumented testing, design analytics, and fleet operating experience. In addition, we have made 10 compressor rotor design changes and hundreds of blade design changes on the 7FA gas turbine over the past 30 years, so we have a comprehensive understanding of the configuration. When a configuration is not fully analyzed by GE Vernova engineering, errors can result in outage delays of several months and performance losses of more than 5 MW.
GE Vernova's inspection criteria are based on years of analytical modeling and inspection data in shops or the field. Addressing inspection findings requires engineering knowledge of the rotor system, and inspecting equipment also requires calibration and maintenance. GE has completed thousands of gas turbine inspections in the shop and field.
